It's working!!! It's working!!! I had to go back and reformat the main partition again (even set it's name correctly as it had been), and set the boot from the HDDRecovery partition. You have the partitions begins and ends. With testdisk, create manually this partition structure and write the MBR. Then dump the HDDRecovery in it's place on partition 3.

I saved an image (.dd) of the first partition and the HDDRecovery one. I have successfully copied the HDDRecovery partition onto the new (larger) hard drive via a partition copy.

I think the disk is defective. It's still not acting right - actually worse than before.
