the following partition can't be recovered/ filesystem damaged

I am trying to recover an external hard drive that is not able to be read and Windows wants me to format it. I use it for recording music and there is data on it that I can't lose. So I began the scan, it found partitions, but on a quick scan I get,
"The harddisk (500 GB / 465GiB seems too small! (,1429 GB / 1331 GiB)nCheckthe harddisksize: HD Jumper settings BIOS detection...."
and
"The following partition can't be recovered:
Fat16>32M then the start, end, and size sectors.
After a deep scan it tells me that it is an hpfs NTFS partition (it is) and the it gives me the "can't open Filesystem. Filesystem seems damaged. I couldn't find anything in the documentation about this particular error. Am I just SOL?

Choose EFI GPT, not PC Intel. After Deeper Search, set the NTFS partition to P(rimary).
On next screen, choose Write, confirm, BackupBS, confirm, Quit
After a reboot, if you still can't access your files, try PhotoRec on the recovered partition.

Jamsah, run testdisk, select /dev/sdb, Intel, Advanced, Boot, RebuildBS, List.
If you can see your files, choose Write, confirm, Quit and restart your computer.

Dear cgrenier,

Thank You for your speedy reply and instructions.

Just to make sure I don't mess up any more than I have done so far:
1) Do I have to choose ReBuildBS even if I think this is a physical fault (unusual noise; beeps, clicks etc as if though waking up from standby/sleep/power saving mode!).
2) Yes, I can see my foldres and files even in QuickSearch. But not able to copy them(completely corrupted garbage and empty folders).
Error message, Copy done! 0 ok, 3895 failed.

3) Should I choose Backup BS before ReBuildBS in case things don't work?

If you suspect physical dammage using your disk could cause further losses.
If you consider taking the risk log the the SMART parameters with tools like CrystalDiskInfo or smartmontools.
Clone the drive with ddrescue.
Rerun testdisk using the clone.
Backing up the bootsector is useful to get back to the original state if you don't have a second copy.

Dear recuperation,
Thank you for your instructions.

Used GSMartControl and CrystalDiskInfo to S.M.A.R.T test the drive. But none of them recognised (showed generic symbols) and did not show anything other than, "Disk Not Found" and "No drive selected".
Sorry, could not attach images.

Update: SeaTools from Seagate also did not show my external HDD, just the OS hard disk.
Am I doing something wrong?

Checked my PC HDD/CD connections:
IDE Channel 0 Master : CD
IDE Channel 3 Master : HDD

Could this be (part of) the problem?

Followed cgrenier instructions properly:
TesDisk > /dev/sdb > Intel > Advanced > Boot > RebuildBS > List.

And I successfully found and recovered almost all of my data (except few important files with login details and some jpg/png images that got corrupted beyond repair)! :)

Started TestDisk.
Selected /dev/sdb > Intel > Advanced > using right/left keys on PC keyboard. Then, Enter.

Let 'Searching for FAT table xx%' complete to 100%.
(Sometimes, especially at start, it's very slow. I nearly panicked and thought of stopping it, thinking nothing was happening. But it was at a very slowly rate, eg 1% increase after a while).

-> [ List ]. Press Enter.
Saw a list of folders and files.
Pressed Down Arrow key for more.
Pressed Down Arrow key to see yet more folders and files.
-> [ Write ]. Enter key.

* At one point, I tried to back up data before Writing to disk! But I can't remember what happened. :) Sorry, it was some time ago.

Write FAT boot sector, confirm ? (Y/N)
Typed Y. (Not sure if typing lower case y would make any difference?)

-> OK -> OK to go back two screens.

In this screen, I see;
"Boot sector

"Backup boot sector
OK
"

"Sectors are identical"

-> Quit (back to previous Boot selection)

-> Quit (back to previous Advanced screen)
-> Quit (to get out of TestDisk)

-> Manually restarted PC.

After rebooting, I checked if everything is OK by opening some files, browsing folders etc.
Then, backed up everything to a folder on local PC's HDD (with plenty of spare space).

Reformatted the external HDD (though it seemed OK now) to fix any disk issue and reuse it again - but with a second backup to a healthy disk in case the same/similar problem happens again.
